Read before you start
- Only work on a completely cold engine — headers get hot enough to burn skin within seconds of starting and stay hot long after the engine stops
- Never touch or reach near the pipes when using the listening test on a running engine
- Exhaust studs are steel threaded into an aluminium head. Soak them, use six-point sockets, and stop if a nut will not move — forcing it snaps studs
- A snapped stud in the head is a shop job. Do not try to drill it out yourself
- Never use a heat torch on the studs near an aluminium head, plastic parts, wiring or the fuel system
- Always fit new crush gaskets — a reused gasket will leak
- Support the exhaust while removing it; a full system is heavy and awkward, and dropping it damages the pipes and you
- Never run the engine in a closed garage — carbon monoxide has no smell and no warning, and an exhaust leak puts more of it near the rider

Step-by-step
- Confirm the leak: listen at each port on a just-started cold engine with a length of hose, without touching anything, then shut it off
- With the engine cold, look for sooty trails at each header flange with a torch and mirror
- Check whether popping on decel could also come from an intake leak or the air injection system before you commit
- Order the correct crush gaskets for your model — enough for every port you will disturb — plus any joint seals the manual lists
- With the engine completely cold, spray penetrating oil on every header stud and nut, and again the next day; an overnight soak makes a real difference
- Remove any heat shields, fairing panels or lower cowls blocking access
- Disconnect any oxygen sensor connector so the lead is not stretched as the pipes come off
- Support the exhaust, then loosen the muffler mount and the collector or mid-pipe clamps
- Loosen the header flange nuts with six-point sockets. If a nut is stiff, work it back and forth a little at a time with more penetrating oil
- If a nut feels as though it is turning the stud rather than running off it, or if anything gives unexpectedly, stop and reassess — a snapped stud is a shop job
- Ease the header off the studs, keeping it supported and not twisting the system
- Pick the old gaskets out of the ports; they are often stuck, so use a plastic scraper rather than a screwdriver on the aluminium
- Clean the port faces and flange faces, and inspect the studs for thinning, corrosion or damaged threads
- Clean the stud threads with a wire brush and apply a thin coat of copper anti-seize to the threads only, where the manual allows
- Fit a new crush gasket into each port the right way round, making sure it sits square and does not fall out as the header goes back
- Offer the exhaust up and start every flange nut by hand, then hang the rest of the system loosely
- Tighten the header flange nuts first, alternating between the two nuts on each flange in two or three stages, so the flange stays parallel to the head
- Take the flange nuts to the manual's torque figure
- Then tighten the collector or mid-pipe clamps, and finally the muffler mount
- Reconnect the oxygen sensor and refit any heat shields and panels
- Start the engine and listen at each port with the hose while it is still cold; the ticking should be gone
- Run the bike to full temperature, let it cool completely, and re-check the flange nut torque
- Re-check again after the first few rides — gaskets settle with heat cycles and nuts can need bringing back up to torque
Common mistakes
- Reusing the old crush gaskets. A crush gasket seals by deforming once into the port and flange. Reused, it has nothing left to give and leaks within a few rides — at which point you are doing the whole job again. Fit new gaskets every time the header comes off, even if the old ones look fine.
- Forcing a seized nut on a dry stud. Exhaust studs are steel in an aluminium head and they sit in constant heat, so they corrode in place. Soak them overnight, use a six-point socket, and if a nut is stiff through its whole travel, work it back and forth a little at a time with more penetrating oil. A snapped stud means drilling and re-threading the head, which is a shop job.
- Tightening one flange nut all the way, then the other. That cocks the flange, crushes one side of the gasket and leaves a gap on the other. Run both nuts down finger tight, then bring them up alternately in two or three stages so the flange stays parallel to the head.
- Tightening the muffler hanger before the header flanges. If the rear of the system is clamped first, the header gets pulled to meet it and seats crooked in the port. Hang everything loosely, tighten the header flanges first, then work rearwards through the collector and mid-pipe clamps to the muffler mount.
Questions riders ask
How do I know if my exhaust header gasket is leaking?
A rhythmic ticking or puffing that is loudest at a cold start and near the exhaust port, often quietening as the metal expands; a dark sooty trail spreading from the joint between the header flange and the head; and popping on a closed throttle as air is drawn into the pipe. Listen with a length of hose held to your ear and moved near each port on a just-started cold engine — without touching anything, because the pipes heat up within seconds.
Is it a header leak or a valve tick?
Both tick at engine speed, which is why they get confused. A header leak is loudest at the port, often fades as the engine warms, and usually leaves soot at the flange. A valve clearance tick comes from the top of the cylinder head and does not leave soot. If the flanges are clean and the tick is at the cam cover, check the valve clearances before buying gaskets.
What do I do if an exhaust stud snaps?
Stop. A snapped stud in an aluminium head has to be drilled out accurately and the thread either recovered or repaired with an insert, and a drill that wanders ruins the port face or the head. That is a job for a shop with the jigs and experience, and it is much cheaper than fixing a botched extraction. Do not keep going with one stud missing — the flange will not clamp evenly and it will leak.
Should I put anti-seize on exhaust studs?
Where the service manual allows it, a thin coat of copper anti-seize on the stud threads makes the next removal far easier. Keep it off the gasket and the sealing faces, and well away from any oxygen sensor. Lubricated threads clamp harder for the same torque, so if your manual gives a different figure for lubricated threads, use that one.
